Why Is the Bracket the Weak Point?

A support system does not usually fail along a straight run. It fails at a joint, and the bracket is the joint.

Everywhere a channel turns a corner, meets a wall, or splices to another length, the loads that were spread along the run concentrate into a small number of bolt holes. The bracket has to transfer all of it. That is why a system built from correctly specified channel can still fail: the channel was right and the connector was an afterthought.

Three things cause it. Gauge that was chosen by eye rather than by load. Hole centres that do not quite match, because bracket and channel came from different suppliers, so the installer drills out the hole and quietly reduces the bearing area. And corrosion, which attacks the bracket at exactly the drilled holes where the stress is highest. Putting a stainless steel bracket against a galvanised channel can create a galvanic couple. The two metals sit at different points on the electrochemical scale, and in the presence of salt and moisture the less noble metal corrodes preferentially. The joint then degrades faster than either component would have alone, and it does so at the connection, which is the worst possible place.
